Introduction

This motor controller installed in the Chinese electrical ๐Ÿšฒ bike (ebike) with 750W motor. It failed due to water ingress, so let's analyze board and construction in overall.

Aluminum housing + heatsink

Aluminum board screwed to the case-heatstink with using thermal paste.

Cable input doesn't have good water protected input (some transparent sealant).

Combined Construction

This is a multiboard, so we can see heating components on the aluminum board (bottom) and logic components on the FR-4 board (top):

It's pretty easy to detached them, because it uses 2mm pitch pin headers forย signal lines:

Control board has additionally two electrolytic capacitors 1000uF 63V:

The holes has only bottom side, so screwed not electrically connected to any of spacers:

๐Ÿ’ก Unique Multiboard Construction (Al+FR4)

Actually I'm thinking about using the same approach for high power projects before:

Top FR-4 board for control components (microcontroller)

Metal spaces (standoffs) or screwed terminals

Bottom aluminum board for power components (transistors)

And that's interesting that this miniature commercial controller already made like I want to do ๐Ÿ˜ฎ

Conclusions

  • Very small sizes (hard to find out similar)
  • Clever combined multiboard construction (aluminum board with power transistors and FR-4 for logic)

  • Very bad protection against water (poor isolation of wires hole and and there is no rubber around the perimeter of the lid)
  • No marking on cables
  • Silkscreen polarity marking of input capacitor is wrong (pay attention if repair)
  • No conformal coating on board
